Loading Bay Safety: Wheel Chocks, Dock Bumpers, Lights & Safe Unloading

The loading bay is where most warehouses concentrate their worst risks in the smallest space: reversing HGVs, an open dock edge, forklifts crossing a gap onto a vehicle bed, and people working inside dark trailers. The HSE's workplace transport guidance treats loading areas as a high-risk zone for exactly this reason — and most of the classic accidents (drive-aways, trailer tip during split coupling, falls from the dock edge, strikes inside the vehicle) have a well-understood equipment control. This guide walks through the main loading bay hazards and the kit that addresses each one, with real specifications from the Thorworld range we stock.

Hazard 1: the vehicle moves when it shouldn't

Drive-aways and vehicle creep — a trailer pulling or rolling away while a forklift is still inside — are among the most serious loading bay accidents. The controls are procedural (keys-out rules, traffic-light systems, driver control) backed by physical restraint:

Wheel chocks stop a parked or coupled vehicle rolling during loading. Chock the wheels snugly against the tyre in the direction the vehicle would move, before loading starts. Trailer safety supports address a nastier version of the same problem: a split-coupled semi-trailer tipping or collapsing when a forklift enters it. Hazard 2: the gap between dock and vehicle

Every pallet that crosses from dock to trailer crosses a gap and, usually, a height difference. Bridging it with something improvised — scaffold boards, a loose steel sheet — is how wheels drop and loads topple.

Dockboards and dockplates are the purpose-made answer. Dockboards carry forklift traffic (capacities from 2,730 kg to 4,550 kg, steel side curbs to keep wheels on the plate, locking legs to stop the board shifting); dockplates suit pallet trucks, roll cages and pedestrian access at 770–2,040 kg. The design detail that matters: the bend point sits 230 mm in from the plate end, in line with BS EN 1398:2009, which calls for a minimum 100 mm engagement onto the vehicle bed — so the plate stays seated as the trailer moves on its suspension. Match the model to your capacity, width and dock-to-vehicle height difference using the specification tables, not guesswork.

Hazard 3: impact damage to the bay and the vehicle

A trailer reversing onto a dock arrives with real momentum, dozens of times a day. Without protection, the dock face crumbles, door frames distort and trailer rear frames bend — and damaged dock edges are themselves a trip and load-stability hazard.

Dock bumpers absorb that impact. Traditional rubber buffers (Type 2 rectangular, with counterbored holes so the fixings survive the impacts too) suit most bays; modified cast nylon bumpers last far longer on high-frequency docks and help guide vehicle alignment; and 100 × 100 mm extruded D-section rubber, supplied in 1–3 m lengths, runs end to end along dock edges and walls for continuous protection. Hazard 4: working blind inside the trailer

The far end of a trailer is unlit, and that's where operatives are stacking, clamping and walking backwards. Poor visibility drives slips, mis-stacked pallets and forklift strikes on the trailer walls.

Dock lights fix this permanently. A quick loading bay safety checklist

Before any vehicle is worked on: vehicle braked, keys controlled, wheels chocked. If the trailer is uncoupled: safety support in place before the first forklift enters. Gap bridged with a rated dockboard or dockplate, properly engaged. Dock light on and positioned. Bumpers intact (inspect them — a shredded bumper protects nothing). Pedestrians segregated from the vehicle route. Frequently asked questions

How many wheel chocks does an HGV need?

Chock at least one wheel, snug to the tyre, in the direction the vehicle would roll — many sites chock a pair for security. What matters most is that chocking happens every time, which is why tethering chocks at the bay with a retaining chain works better than a shared chock kept somewhere else.

What is the 100 mm rule for dockboards?

BS EN 1398:2009 calls for a dockboard or dockplate to engage a minimum of 100 mm onto the vehicle bed. Thorworld boards place the bend point 230 mm from the plate end to support this — it stops the plate unseating as the trailer shifts on its suspension during loading.

Do I need dock bumpers if drivers are careful?
