Electric Tugs and Powered Trolleys: Moving Heavy Loads Without a Forklift

There is an awkward gap in most warehouses and workshops. On one side sits everything light enough to push by hand. On the other sits everything palletised enough to justify a forklift. In between sits the load that is genuinely heavy, not on a pallet, and moved often enough that somebody is quietly straining every day to shift it — a cage of stock, a laden distribution trolley, a piece of machinery on a skate, a trailer of components heading down a 200-metre run to the line.

Powered pedestrian handling equipment exists for exactly that gap. This guide covers the three formats that fill it — electric tugs, powered trolleys, and tug-and-trailer setups — what their ratings actually mean, and how to choose between them.

First, What Is an Electric Tug?

An electric tug is a battery-powered, pedestrian-controlled unit that pulls or pushes a wheeled load. The operator walks with it and steers using a tiller-type handle; the tug provides the tractive effort. It does not lift, and it does not carry — the load stays on its own wheels, whether that is a trailer, a cage, a roll container or a machine on castors.

Worth clearing up, because the search term is genuinely ambiguous in the UK: an industrial electric tug is not an electric tugboat, and it is not the electric golf or camping trolley that dominates the same phrase online. You will also see the same category called a power tug, an electric tow tug, a tug unit or, where it is built into the trolley rather than towing it, a powered trolley or motorised trolley.

Three Ways to Power a Load Move

Before comparing models, it helps to be clear which of three arrangements you are actually buying.

  1. Tug plus trailer. A separate powered unit couples to trailers or cages. One tug serves many loads, and the trailers can be loaded while the tug is elsewhere. Best where the same route is run repeatedly with different loads.
  2. Powered trolley. The drive is built into the trolley itself, so the unit is loaded, driven and unloaded as one thing. Best where the trolley itself is the round — multi-drop picking, despatch, catering, hospital and facilities distribution.
  3. Powered pallet truck or stacker. The load is on a pallet and the forks do the work. Best where everything moves palletised, and covered in our electric pallet trucks buying guide.

Most sites end up with more than one. The mistake is buying a powered pallet truck for loads that never see a pallet, or buying a tug for a job that only ever moves one trolley.

Electric Tugs: The Range We Supply

What a Tug Rating Actually Means

This is where specifications get misread, and it is worth being blunt about it.

A tug's capacity is a rolled load, not a lifted load. A 1,500 kg tug is not lifting 1,500 kg; it is providing enough tractive effort to get 1,500 kg of wheeled load moving and keep it under control. That figure therefore depends on things the number alone does not tell you:

  • Gradient. A ramp changes the effort required dramatically, in both directions — getting up it, and holding the load coming down.
  • Floor surface. Sealed concrete, expansion joints, worn tarmac and yard gravel are not the same problem.
  • The load's own wheels. Small, hard, poorly maintained or seized castors can make a nominally in-spec load impossible to move. The tug is only as good as what it is pulling. Our guide to choosing castors and wheels covers this properly.
  • Number of trailers. In a train, rate the total rolled mass, not the individual trailer.

Powered Trolleys: The Apollo Range

Where the trolley is the round, a powered trolley removes the tug entirely.   • Capacity: 600 kg UDL, quoted for use on a level, even surface.
  • Shelves: steel-framed, rated up to 100 kg each, adjustable in 100 mm increments.
  • Battery: a 6-hour charge to full gives a 2.5 to 6 mile range depending on load. GPC's instruction is not to let the battery run flat.
  • Controls: forward and reverse levers, an adjustable speed toggle and an emergency stop, with a cable management system to prevent snags.

Tug and Trailer, or Powered Trolley?

Four questions settle it in most cases.

  1. How many loads share the route? One tug can serve a yard full of trailers. If you have five loads on the same run, a tug plus five trailers costs less and idles less than five powered trolleys.
  2. Is the load already on wheels? Cages, roll containers and machine skates suit a tug. Loose stock that has to be shelved and picked from suits a powered trolley.
  3. Is loading time dead time? With a tug, trailers can be loaded while the tug works elsewhere. With a powered trolley, the drive unit sits idle during loading.
  4. How tight is the route? A single powered trolley manoeuvres in less space than a tug with a trailer behind it, and far less than a train.

What Powered Handling Does Not Solve

Three honest caveats, because powered equipment is often bought expecting more than it delivers.

It does not lift. A tug moves a load horizontally. If the job also involves getting the load off the floor, up to bench height or into racking, you need a lift table or level loader, a stacker, or a powered pallet truck — and often one of those alone will be the better single answer.

It does not fix the floor. Powered units are rated on level, sound surfaces. Where the real problem is a worn floor, a threshold or a badly sited ramp, buying more tractive effort treats the symptom.

It needs charging discipline. A battery-powered unit that nobody is responsible for charging becomes a very expensive manual trolley. Assign it to a shift routine at the point of purchase.

The coupling — the specification most often left until too late

A tug's capacity figure gets all the attention. How it attaches to your load decides whether it works at all. Depending on the unit and the load, the connection is a towing hitch, a jaw that closes on a bar, or a push-plate bearing on the end frame — and a roll cage, a distribution trolley, a wheeled bin and a trailer each present a completely different thing to hitch, grip or push against.

Confirm the connection method against the actual fleet before you order, not after. And if you are buying tugs and trolleys at the same time, standardise the trolleys and cages first — one coupling that fits everything on site is worth more than a slightly higher capacity rating that only fits half of it. Why gradient and surface change the number: traction, not power

The reason a rated figure moves so much in practice is mechanical rather than electrical. A pedestrian tug pulls using friction between its drive wheel and the floor, and that friction comes from the weight sitting over the drive wheel. Add a ramp and you are asking the same drive wheel to overcome gravity as well as rolling resistance; put it on dust, grit, water or a polished sealed floor and you reduce the grip available to do either.

The practical rule: size to your heaviest routine load with headroom for the worst gradient on the route, not to an average load on flat concrete. If any part of the route includes a ramp, a dock leveller or a raised threshold, say so when you enquire — the incline is usually the constraint, and it is also where manual pushing is most dangerous and where a tug pays for itself soonest.

Space, aisles and the operator

Pedestrian tugs are compact and far more manoeuvrable than a ride-on, but a walk-behind unit needs room for the operator as well as the load — the turning circle that matters is the tug, the load and the person, not just the machine. Measure the tightest turn on the route rather than the widest aisle, and check the pinch points: door openings, the corner into despatch, the space behind a parked trailer.

This is also where a tug is honestly the wrong answer. In genuinely tight, dense areas a manual platform truck or picking trolley is quicker, and if the height is the problem rather than the distance, look at work platforms and warehouse steps instead.

Electric tug or electric tow tractor?

These get used interchangeably and they are different machines. A tow tractor is normally a ride-on vehicle — faster over long yard runs, needing a driver, a wider route and more storage. A pedestrian electric tug is a walk-behind unit for indoor and mixed environments where a ride-on is too big, too fast or simply not warranted.

The deciding factors are usually route length and environment rather than load weight. Long external yard runs favour a ride-on; corridors, production aisles, retail back-of-house, healthcare and airside indoor work favour the pedestrian unit, which is also quiet and zero-emission at the point of use — the reason tugs displace diesel tow tractors in hospitals, retail distribution and airport environments rather than the other way round.

Operating practice on the day

None of this is exotic, but it is what the risk assessment will ask for:

  • Keep to walking pace. A powered unit tempts people to move faster than a loaded cage can be stopped.
  • Nobody rides the load or the tug unless the unit is specifically designed for it.
  • Watch for pedestrians at aisle junctions and doorways — the operator is behind the load, so the load arrives at the corner first.
  • Take extra care on ramps and slopes. A heavy rolling load carries momentum, and holding it on the way down is a different task from getting it up.
  • Charge and store per the manufacturer's instructions, on a named shift routine.
  • Any unit with a fault comes out of service until it is repaired — that is a PUWER duty, not a preference.

Powered handling equipment is work equipment, so the Provision and Use of Work Equipment Regulations 1998 (PUWER) apply: it must be suitable for the job, maintained in safe working order, and used by people who have been given adequate information, instruction and training.
